Berry Plastics "Goes Green," Converts to LEDs



Facility Lighting Solutions' MaxGreen series LED lights are designed specifically for gymnasium and sports complex high bays. Safety is a key concern in these applications, so all lights come with shatter proof lens.



Berry Plastics is a leading global manufacturer of plastic consumer packaging. Headquartered in Evansville, IN, Berry serves some 13,000 customers with products ranging from plastic bottles, caps and containers to specialty films from packaging to building products.



Like many companies, Berry Plastics has pushed energy conservation and sustain-able environmental business practices to the forefront of their yearly business goals. Two principles within their corporate social responsibility pledge include energy usage reduction, as well as converting to alternative sources of energy.



EcoZohm LLC, a U.S.-based industrial LED company, spearheaded a nationwide study of all the Berry facilities for conversion to LED lighting. "EcoZohm can really help companies like Berry, which have multiple facilities throughout the U.S.," says Dr. Ed Bice, CEO of EcoZohm. "Our goal is to assist both small and large companies make wise decisions about LED lighting retrofits. The initial study includes evaluating the ROI potential and environmental impact based on four major factors: Energy Rates; Rebates and Incentives; Hours of Usages; and Yearly Maintenance Costs."



After the initial analysis, EcoZohm suggested a company-wide LED retrofit program and implementation plan.



A small pilot program was launched in Berry's Midwest facility. The local Berry team was very excited with the energy savings, and truly impressed with the quality of light, feeling it was much easier to see under the new LED lights than the old metal halides and fluorescent lights.



In 2013, Berry's Monroe Township, NJ plant was searching for cutting edge green technologies that would help them perma-nently reduce their energy usage, as well as meet their "Green Sustainability" objectives.



EcoZohm and their local distributor, Conveyor Handling Company, worked closely with Berry's local management team, and the New Jersey Clean Energy Program (local utility rebate program). The team evaluated the specific facility's goals, existing lighting system and current light levels. Berry had upgraded to T8 fluorescent fixtures many years ago, but they were still burdened with high-energy usage and constant maintenance associated with fluorescent lighting.



Most traditional light sources such as metal halide and fluorescent T12 and T8 lamps tend to fade within a few years and leave many industrial spaces with a dim yellowish hue. Many of Berry Plastic's lights were getting close to the end of useful life and they were in need of a re-lamp. Mike Fader, Plant Manager of Berry Plastics, adds, "This Berry facility runs 24/7 and proper lighting is critical to plant operations, quality control and safety." Berry decided to implement a plant-wide lighting upgrade. This included lights in their production area, high-bay warehouse, maintenance shop, cafeteria, labs, restrooms and offices.



According to maintenance manager John McConnell, "Since the EcoZohm LED upgrade, we have received so many comments from clients about how great the lighting looks. It is really impressive. The LED lighting is so much cleaner looking than the T8 fluorescent fixtures were."



In short, the LED lighting upgrade was a huge success. Electrical usage for lighting was dramatically reduced, light levels were increased and maintenance should be virtually zero for the next 100,000 hours (11.4 years at 24/7).
